- Coolant crossover pipe O-rings — Porsche 999.707.462.40 (set of six, always replace)
- Thermostat and housing O-ring if not previously updated — Porsche 948.106.031.03
- Coolant — Porsche approved G13 (Pentofrost NF or Porsche 000.043.203.34), 12.0 US liters
- Distilled water for the 50/50 mix
- Upper radiator hose clamps if crimp-style — replace with worm-drive stainless
Steps
01Depressurize and drain the cooling system
Confirm the engine is stone cold. Slowly release the coolant reservoir cap to vent any residual pressure. Position a 4 gallon drain pan under the radiator. Open the radiator drain petcock at the lower driver-side corner of the radiator. Drain the block by removing the two block drain plugs on the lower sides of the engine; access them from below through the front subframe openings. Capture and dispose of coolant per local regulations. G13 coolant is toxic to pets and wildlife.
02Remove the intake manifold assembly
Disconnect the negative battery terminal. Unclip the engine cover. Disconnect the mass airflow sensor, throttle body harness, and all vacuum lines feeding the intake plenum. Loosen the intake air hose clamps and lift the airbox out. Remove the fuel rail cover, then unbolt the intake manifold using T30 Torx in a crossing pattern from outside in. The manifold lifts off with the fuel rail attached; support it and rotate to the passenger side without straining the injector harnesses. Cover the open intake ports with clean rags.
03Remove the accessory drive components blocking access
Loosen the serpentine belt tensioner and slide the belt off. Remove the alternator (three E14 external Torx) and the power steering pump (three T50 bolts). Neither has to be fully disconnected; pull each aside and support with a bungee. Do not kink the power steering high-pressure line.
04Locate and remove the failed plastic coolant pipes
The original plastic Y and T fittings sit in the valley between the cylinder banks, buried under the intake. There are four pipe segments: the front Y-pipe feeding the crossover, the T-pipe at the rear of the valley, the heater core supply pipe on the driver side, and the lower coolant return crossing to the water pump. Each connects with a molded O-ring at the block spigot. Pull each pipe straight up out of its spigot; if crystallized coolant has glued it in, work a plastic pick around the O-ring seat to break the seal.
05Clean every spigot and O-ring bore
Wipe each block spigot and mating bore clean of coolant crystals with a lint-free rag and brake cleaner. Inspect each spigot bore for score marks or corrosion pits. Any pit deep enough to catch a fingernail edge will leak past a new O-ring. Address minor imperfections with a Scotch-Brite pad; a deeply pitted spigot means the pipe change should be paired with a block-side spigot replacement.
06Install the aluminum pipe kit
Fit new O-rings to every aluminum pipe end. Lubricate each O-ring with a thin smear of fresh coolant, never grease or oil. Seat each pipe into its bore with steady straight-in pressure. Do not rock the pipe side to side; the aluminum edge will roll and cut the O-ring. Once the pipe is fully home, install the retaining brackets supplied with the kit. Torque the bracket bolts to 89 in lbs (10 Nm). Verify against your service manual.
07Reinstall the intake, accessories, and belt
Uncover the intake ports and inspect for any debris. Set the intake manifold in position with new port gaskets if the original gaskets were disturbed or torn. Torque the intake manifold bolts to 89 in lbs (10 Nm) in the correct crossing sequence. Verify against your service manual. Reinstall the alternator and power steering pump. Torque the alternator bolts to 33 ft lbs (45 Nm). Verify against your service manual. Route and re-tension the serpentine belt.
08Fill and vacuum bleed the cooling system
Reconnect the battery. Close the block drains and the radiator petcock. Attach the vacuum refill tool to the coolant reservoir. Pull the system to at least 25 inHg and hold for five minutes to confirm no vacuum decay (a decay indicates a leak). Draw coolant into the system through the vacuum tool until the reservoir reaches the cold-full line. Remove the tool and top off manually.
09Run the bleed cycle and pressure test
Start the engine with the reservoir cap loose. Set the climate control to full heat, high fan. Let the engine idle for twenty minutes while the thermostat opens and coolant circulates through the heater core. Top off as the level drops. Once the upper radiator hose is hot end to end and the reservoir level stabilizes, install the cap. Bring the vehicle to full operating temperature and inspect every pipe joint, the water pump, and the thermostat housing for weeps.
10Verify over a cold cycle
Let the engine cool completely. Recheck the reservoir level and top off to the cold-full mark. Perform a second warm-up and inspection the following day.

The 4.5L and 4.8L V8 Cayenne (955 and 957 chassis) shipped from the factory with plastic coolant crossover pipes buried in the valley of the V. The plastic embrittles from thermal cycling and cracks, usually at the T-junction, dumping the cooling system in minutes. When the failure happens on the highway, the engine overheats before the driver notices, and the resulting head warp is a common origin story for used-Cayenne engine swaps. The updated Porsche part number is still plastic and will fail again; the only durable fix is the aluminum retrofit kit. Renntek and 928 Motorsports both produce well-regarded kits; both require the same labor to install, so cost delta between kits is trivial compared to the twelve hours of work. Always replace every O-ring even if a pipe looks re-usable, and always vacuum fill; the V8 Cayenne cooling system has multiple high points that trap air and will boil the coolant on the first hot run if any air remains. If the failure happened while driving, plan on a compression and leak-down test before reassembly; hot-shock damage often includes cracked heads that no pipe swap will fix.
